I went ahead and bought a magnaflow (PN 23405) downpipe (3.8 L) with cat from Summit, and went to install it yesterday. Had the new cat bolted in, went to screw the sensor in and noticed I now have a clearance problem with the O2 sensor hitting the heat shield for the O2 sensor harness. I beat on the heat shield a little to get more clearance but the end of the sensor still rubs. I removed the new pipe for the time being and put the old cat back on till I figure out a better method. I'm thinking the wires might fray or cut with it rubbing the way it is. An O2 simulator would definitely solve the clearance problem but I was looking to keep the sensor for the time being with an emissions inspection coming up. I also see that ZZP sells an elbow that relocates the sensor out of the way, and I may try that. If the magnaglow had the O2 bung about another 1/2 inch further rearward there wouldn't be any issues. I'm also thinking of sending it back and getting a different brand if another offers better clearance.

Anyone else have this problem with an after market cat / downpipe?

You could always weld a bung on the side (90) from where it sits now. Cap the original one off.

I have a magnaflow cat/downpipe on mine and the sensor sits fine?

Also o2 emulator will not work on your car, being an 02

Why wouldn't it work? They didn't change the way the PCM checks the oxygen sensor until 2004.

Maybe that's only for the GP's then, but everything I have ever heard on the other forums was anything over 01 they don't work. Or they are hit or miss.

Instead of spending $ on an o2 emulator, just find someone with a tuner to disable the code, and cap of the o2 bung.

Here's a pic of it before I screwed in the sensor. Pic is not the greatest, but you can probably still tell it is close. Like I said, if the bung were a little further back, it wouldn't be a problem. Maybe Magnaflow changed the location slightly, or maybe my car is a bit off. This was before I beat the heat shield, I've done about as much beating as I can do. Was thinking of trimming some of the back off the heat shield, or going with a 90 degree elbow.
